While material selection is critical, the method of applying that seal dramatically impacts assembly line speed, serviceability, and total cost. When scaling up production, manufacturers generally choose between Custom Molded Silicone Gaskets and robotic Form-In-Place Gaskets (FIPG). 1. Custom Molded Silicone Gaskets: The Standard for Serviceability

Molded silicone gaskets are solid, pre-formed seals (often produced via HCR compression molding or LSR injection) that operators physically place into a machined groove on the battery housing before bolting the lid shut.

  • The Advantage of Serviceability: EV battery packs are expensive assets that often require maintenance, cell replacement, or end-of-life recycling. Molded gaskets do not adhere chemically to the metal housing. When the pack is unbolted, the gasket can be easily removed, and the pack can be serviced and resealed without scraping off old adhesives.
  • Precision Compression: Pre-molded gaskets can feature complex cross-sections (like ribbed profiles or hollow O-shapes) engineered to provide specific Compression Load Deflection (CLD). Modern skateboard-style EV battery packs can be over 2 meters long. Machining a single, continuous steel mold to press a 2-meter gasket is incredibly expensive and inefficient.

  • Zero Tooling Costs: Because there is no steel mold, product iterations are as simple as reprogramming the robot’s CNC path. If the battery housing design changes, the sealing process adapts instantly.
  • The Drawback: FIPG cures and adheres directly to the metal or composite housing. Opening an FIPG-sealed battery pack is difficult, often destroying the seal and requiring intensive labor to clean the flange before resealing.

4. Making the Final Decision: EAU vs. Maintenance Strategy

The choice ultimately comes down to your production volume and your warranty/maintenance strategy. If your pack is designed to be a permanently sealed, non-serviceable structural component running at ultra-high volumes, automated liquid dispensing is highly efficient.
